Choosing the right fabric is the most important decision in leggings manufacturing. We offer two primary fibre blends, each available in flat, ribbed, or brushed knit construction:
Nylon/Spandex (80% Nylon / 20% Spandex) — The Premium Choice Nylon produces a noticeably softer, more luxurious hand-feel than polyester at the same GSM. It has a natural sheen, excellent 4-way stretch recovery, and superior moisture-wicking performance. At 240–280 GSM, a Nylon/Spandex blend produces the “buttery soft” texture associated with premium leggings brands. Polyester/Spandex (85% Polyester / 15% Spandex) — The Performance Choice Polyester is more durable, more colour-fast, and more cost-effective than Nylon at equivalent GSM. It holds sublimation printing more vividly and is the standard choice for high-impact gym leggings, compression tights, and printed activewear. At 240 GSM, an 85/15 Polyester/Spandex blend is fully squat-proof. Recommended for gym wear, fitness studios, and brands prioritising print quality and volume production. Ribbed Jacquard, 200–210 GSM — The Athleisure Choice Ribbed is a knit structure rather than a different fibre. The rib is knitted into the fabric rather than embossed onto it, so it holds its texture through wear and washing instead of flattening out. At 200–210 GSM ribbed sits below our 220 GSM squat-proof threshold, so we do not guarantee full opacity under deep stretch. We specify it for athleisure and lifestyle ranges rather than heavy training, most commonly for matching legging and bra sets. For squat-proof gym leggings, specify a flat knit at 220 GSM or above. Ribbed fabric also breaks up fine detail in all-over sublimation, so we recommend solid colours with a heat-transfer or embroidered logo.
Brushed Fleece-Lined, 250–300 GSM — The Thermal Choice A brushed knit with a raised fleece nap that traps warm air against the skin. At 250–300 GSM this is the construction behind winter running tights, cold-weather training leggings, and ski base layers. Fully squat-proof at this weight, with the same 4-way stretch and flatlock construction as our standard leggings. Brands in Northern Europe, Canada, and the northern United States typically run brushed as a seasonal line alongside a standard-weight core range.

- Scrunch Butt Construction: A gathered seam sewn vertically through the seat panel that creates a lifting, sculpting effect. The scrunch is engineered into the pattern — not added as a separate element — ensuring it holds its shape through wear and washing.
- Tummy Control Panel: A double-layer high-compression waistband panel constructed from a denser fabric insert that provides abdominal support without restricting movement. Popular for postpartum, lifestyle, and premium yoga brands.
- No-Front-Seam Construction: The front panel is cut without a centre seam, creating a smooth flat finish across the front of the legging. Eliminates visible seam lines and improves comfort during high-intensity movement.
- Mesh Panel Inserts: Breathable mesh fabric panels sewn into the thigh, calf, or side seam for ventilation and visual contrast. Available in standard mesh or micro-mesh depending on the coverage level required.

Frequently Asked Questions About Leggings Manufacturing
Squat-proof opacity depends on both fabric composition and GSM. For guaranteed opacity, we recommend a minimum of 220 GSM. For standard gym leggings, we use an 85% Polyester / 15% Spandex blend at 240 GSM — fully opaque, durable, and ideal for high-impact training. For a premium soft-touch feel, we use an 80% Nylon / 20% Spandex blend at 240–280 GSM — this produces the buttery texture associated with luxury activewear brands while maintaining full opacity. A scrunch butt legging (also called a booty scrunch legging) features a gathered vertical seam sewn through the centre of the seat panel. When the legging is worn and stretched, this gathered seam creates a lifting and sculpting effect on the glutes. At GYMHUR, the scrunch is engineered directly into the pattern grading rather than added as a separate seam — this ensures the scrunch retains its shape and depth through repeated wear and washing. All performance leggings are constructed using 4-needle, 6-thread flatlock stitching. This technique creates a perfectly flat seam that sits against the skin without chafing, provides maximum stretch across the seam line, and prevents blowouts during high-intensity workouts. We include a diamond or triangle crotch gusset as standard on all legging styles — this reinforces the highest-stress point of the garment and provides enhanced mobility during squats, lunges, and yoga poses.
